Does anyone play with larger minis, like in the 40mm scale range? I'm trying to work out a reasonable way to generate maps at that scale...

For 28 mm minis, one-inch squares represent an area five feet by five feet. So for 40 mm minis, you need squares that are 1/2 inch x 40/28, or 1.429 inches on a side.
A close estimate would be squares 1 1/2 inches on a side. Or if you want to be more precise, you might want squares that are 1 7/16 inches on a side, or 3.6 cm.
Or you could use a standard 1/2 inch grid, and assume that 3 squares represents 10 feet.

Yeah, I finally settled on 1.5" = 5 feet. I found some large-format 1/2" grid paper. I'll try it out next weekend, assuming the party goes into those sewers...

1.5" is the grid spacing on HeroClix maps, which are fairly abundant. The figures are also plentiful, but if scale accuracy is critical to you then you won't like them.
